I thought about this, plus there's still the issue of once the balsa is on it has to be sanded so it's perfectly round before the outer shell goes on. Knowing myself, anything involving the word "perfectly" is a tall order heh.

If you have access to a lathe, it may end up being easier. If you can figure a way to mount the tube onto the lathe, you could quickly buzz the imperfections in the balsa down before laying the outside skin. As long as you don't go overboard on sanding, I'd imagine it would be a quick way to get a consistent finish. Maybe someone with lathe experience here could chime in as to how exactly this might be doable.
