    I did the bodies and booster fins in PowerPoint, with a lot of fiddling either the scale to get a good fit. Printed on photo paper and glued on the BTs. The Orion fins and NC are paint.

    Yep. With the added advantage that the screw holds the actuator in position, making the likelihood of a bouncing contact pretty low.

    I once saw something similar happen when the igniter was shorted below the nozzle and the heat of the short caused the paper spacer on the igniter to catch fire, which spread to the body tube.

    Best way to paper long fins?

    You might try diluting yellow glue with water and brushing it on with a paint brush. You'll also get more working time that way. I've also had luck using a wooden wallpaper seam roller to smooth out wrinkles after applying the paper to the fin.

    I've done this by slipping a length of BT over the chuck, and the NC into the BT. You can add centering rings in the BT if you want to, say, round off the shoulder of a nose cone into a pod. Or use them on the outside of the BT that fits the chuck to use larger diameter BTs for larger diameter...
