The batch I cast did not turn out. I'm guessing moisture and am drying out the problem ingredient, but as a result I won't be going. I don't see the point in driving ~2hrs with nothing to test/fly. I'll try again in July at the next TRA launch.

This would probably be best done on a resin printer due to the smaller details and overall size. You could always go with a service like pcbway. They can resin print or sls print it (sls would be stronger but not as smooth or high resolution). Then all you need to do is get it modeled.

That's how lead acid batteries are. However, a real test would be to watch the voltage under load. If they sag too much under a small-modest load (2-3 amps) then they most likely have degraded and aren't going to be very useful with only a fraction of the rated capacity left.

265 should be enough for ABS (not ABS-PC blends though). What kind of volumetric speeds are you printing at? If you print too fast the core of the filament won't get hot enough and can also cause similar issues. It could also be a consistent under-extrusion that leaves it feeling more brittle.

What temperature are you printing it at? Your issues sound like it is being printed too cold. I manage the print farm at my job (though not for much longer) and we use ~16kg of ABS-FR a week.
