Since Eggtimer altimeters are cheap and I like building them I generally use a dedicated altimeter in each rocket, In face I tend the build the eggtimers first then look for a new rocket for it., I have more altimeters then I have rockets to put them in.

If you are not going above F the 40/120 case is the way to go. It more different reload options then any other case. I use mine more than any other reload case I and I have a lot, my casings range from 18mm all the way to 54mm, but I have not yet flown the 54mm casings
When I was practicing for S8 RC rocketglider for the World Championships I would take D12-3 and scrap out the ejection charge, no glue needed. They worked fine that way, but yes it is not recommended by the manufacturer so not certified.
Estes started die cutting some time ago. The 1974 Custom Parts Catalog Custom Parts Catalog (spacemodeling.org) included die cut fin sets, but Estes has switched tp laser cut fins, much better then the often crushed die cut fins. I also started when Estes gave you fin patterns and you cut your own.
The Space Plane ejected the engine for two reasons, to make it lighter and so that you could hold the elevators down during boost. One the engine ejected it released the elevators to flip up to flight trim.

the Biggest I can recall were some A Supperocs built for NARAM-22, over 20 feet tall, I don't remember exactly, But I don't recommend any that long they went about 6 feet in the air and had to use boosters, because 2 second delay was too long.

For my competition gliders I use contest Balsa (less the 4 lb/cuft for the wings) the lighter the better, Hard balsa for the fusilage and c grain medium balsa for the tail feathers. Then finish by painting with 50% thinned Sig clear light coat and covering with true Jap tissue.
Estes had you make a clear tube of flexible plastic, by wrapping it around the tube, then you glued the clear fins to that. If your going to be at NARAM I am planning on refurbishing the one that I built more then 40 years ago and flying it at NARAM
