Is there any other lightweight materials you can use, or is ply the best for lots of reasons?

Finally started my Tomahawk. A good day :)

hmm, kinda depends. what type motors do you plan to use? and are you planning to anchor your shock cord to the baffle?

I stole the idea from Bob Krech... but stainless steel wool looks promising.

Have to give credit to Aerotech for the stainless steel pot scrubber baffle system. That's what they use in their kits.

That is what I use in mid power. I do not see many doing baffles in high power.
